This Email Template Could Not Replace All Tags. E-mail Will Not Be Sent.

I'm getting the above error when trying to sent order status e-mails with BVC5 sp2. On some orders it seems to work but others it doesn't, I've removed some tags and it still doesn't seem to work correctly. Any help would be appriciated.
